Job Description

Roles and responsibilities

A Senior Process Engineer is a senior-level position focused on optimizing and improving industrial processes across a variety of industries, such as manufacturing, chemicals, pharmaceuticals, oil & gas, food and beverage, and more. The role involves ensuring that production processes run efficiently, cost-effectively, and in compliance with safety, environmental, and regulatory standards. The Senior Process Engineer is often responsible for leading teams, driving continuous improvement initiatives, and providing technical expertise in process design, optimization, and troubleshooting.

Here is a comprehensive skill set for a Senior Process Engineer:

Technical Skills

  1. Process Design and Optimization:

    • Expertise in designing, optimizing, and scaling industrial processes to maximize efficiency, reduce waste, and minimize costs.
    • Conducting process simulations and modeling using software tools like Aspen Plus, HYSYS, or ChemCAD.
    • Identifying opportunities for process improvements, such as energy savings, throughput increase, or better product quality.
  2. Process Control and Automation:

    • Knowledge of process control systems, including Distributed Control Systems (DCS), SCADA, PLCs, and Supervisory Control and Data Acquisition systems.
    • Implementing process automation strategies to improve consistency, accuracy, and efficiency in production processes.
    • Analyzing control loops, instrumentation, and automation systems to troubleshoot issues and improve process stability.
  3. Root Cause Analysis and Problem Solving:

    • Leading root cause investigations for production issues and failures using tools like Fishbone Diagrams, Failure Mode and Effects Analysis (FMEA), and 5 Whys.
    • Identifying and resolving bottlenecks, quality issues, and equipment failures in production.
  4. Process Safety Management:

    • Ensuring processes comply with industry safety standards such as OSHA, EPA, and ISO 45001, and identifying potential safety risks in production environments.
    • Performing Hazard and Operability Studies (HAZOP) and Process Hazard Analysis (PHA) to mitigate risks and improve safety.
    • Promoting a safety-first culture and ensuring that safety guidelines are adhered to in all process operations.
  5. Materials and Energy Balance:

    • Proficiency in conducting material and energy balances for processes to ensure sustainability and efficiency in production.
    • Identifying opportunities to reduce energy consumption, minimize waste, and recycle byproducts to enhance sustainability.
  6. Quality Control and Assurance:

    • Collaborating with quality teams to develop and implement quality assurance protocols for process monitoring and product consistency.
    • Ensuring that production processes meet industry standards and regulatory requirements, and addressing any quality-related issues.
  7. Regulatory Compliance:

    • Ensuring compliance with local, national, and international regulations (such as FDA, EPA, GMP, etc.) that apply to process operations.
    • Maintaining proper documentation, certifications, and audits for regulatory inspections and reporting.
  8. Lean and Six Sigma Methodologies:

    • Applying Lean principles and Six Sigma tools to streamline processes, eliminate waste, and reduce defects.
    • Leading or supporting continuous improvement projects to enhance process efficiency and product quality.
